There is a box supplier that I use, that does ship; it's called Nagel Shippers and they sell boxes in quantities usually smaller than 100. My boxes have been mostly come in bundles of 25. Here's' their link: It souonds like you have been running into the thing they call "dimensional shipping". UPS, USPS, FedEx...they all use it. It can be any size box that's dimensions add up to 84" or more, that's when the price balloons upward. You take a measurement all around the shortest sides of the box and then add the length. If it adds up to 84" or more, it's going to cost more to ship.

For instance, if I were to ship something in a box that measured 22" x22" x 8, it would be 22+8+22+8 (the short way around) plus the length of 22" = 82". If I were to use a 24"x24"x8 box, it would equal 88", putting that box into the dimensional shipping category. So it doesn't have to be a certain measurement of box, just any box with a total of more than 84".

It depends on the product size/weight. Some smaller items do very well in smaller bubble envelopes or even tiny boxes. stationery does alright in boxes. My items mid sized and under a pound so I use priority mailing which allows me to mail a 1lb package for $4.80 regardless of domestic destination.
Flat rate has felt like a rip off to me, unless you really are shipping something quite small, but it weighs over 20 pounds. The USPS website lays it out quite well, and lets you print postage right from it. Paypal does as well. I thorough look over of the site and reading Etsy forums will serve you well

They are the reason behind your cheap T-shirt and reasonably priced television. But who looks beyond a television now and sees the ship that carried .. The biggest container ship can carry 15,000 boxes.
